Returns Processing Automation for E-commerce Warehouses: Sorting, Inspection Grading, and the Real Math
An automation engineer breaks down the e-commerce returns line into three moves — induction, inspection grading, and sortation — and draws a hard cutoff: below about 1,500 returns a day, an automated sorter burns money. Includes a volume-tier decision table, two peak-season cases from real returns operations, why the inspection grading station, not the sorter, decides whether the project lives or dies, how small and large facilities should take completely different paths, and the maintenance traps nobody budgets for. The payoff is not labor savings — it is how fast resalable goods get back on the shelf, and one number tells you whether the money was worth it.
